Even though the US Patent Office doesn't require a working prototype to prove a patented invention works, your prototype may be the most important step you take in the development process. There are different levels of prototypes ranging from crude mock-ups you can make yourself in your garage to fully functional pre-production models.
Prototypes are produced for a variety of reasons such as to help determine size, shape and design. During the prototyping phase is often where improvements to your invention are discovered and new, superior, patentable subject matter is found. Prototyping allows you to qualify all the details that may be patentable. Seeing a prototype work gives a better understanding of the invention.
Before an invention can be mass-produced and sold, prototypes are created, tested and reviewed as many times as it takes to get them working right. Once prototyping is finalized, you can safely assume there will be no surprises with production or with functionality. This process can save significant time and money that would be wasted if problems were not discovered until after thousands of units have been produced.
Prototypes also help answer questions that will arise such as; what is the best way to manufacture your invention? What materials will you use; plastic, metal, rubber, etc. What will it cost to produce? While prototypes may cost a bundle compared to actual production items, you will begin to appreciate the intricate details of having it manufactured. All of these issues come into focus when prototyping.
Prototypes are also an excellent way to get a jump start on marketing and sales. If you're going into business, it will allow you to start designing packaging, labels, and sales literature. You can even get advanced orders by using prototypes as a sales model. It's done all the time.
